Heater mixer flap foam replacement

Decided to tackle this job today as been getting bits of foam flying through the vents.
Plenty of useful guides online and full you tube videos.
Classic situation where all was going well until I see a giant air con pipe directly over the exit for the heater core. I didn't see anyone else on the videos with the same pipe.
Anyway with a bit of muscle I managed to pull the pipe away slightly to give just enough room to pull out the heater matrix.

Used a hacksaw blade and by hand cut away the very top of the flap pivot point. Then removed the bottom flap pivot under the passenger footwell. (Also a nightmare job)

Flap removed and the foam covering was literally coming away in my fingers.
New foam adhesive strip applied and everything reassembled.

About 4hours work. Process as below.


- remove plastic cowel trim
- remove entire wiper mechanism
- remove strut braces both sides
- remove battery
- clamped hoses
- pulled heater core
- saw off pivot cap
- remove lower pivot (footwell)
- remove flap and apply new foam.
